Reliable RFID tracking for embosser rollers

In the project implemented at PMI's cigarette manufacturing plant in Torbali, Izmir, embosser rollers printing on cigarettes were tracked via an RFID-based system.

The project was carried out to guarantee the use of rollers complying with the work order in production and to prevent the use of incorrect rollers.

Needs / Problems

Risks of incorrect roller use and faulty printing

Embosser rollers had to comply with the SKU of the product being produced as stated in the work order. Manual checks carried the risk of error, and using incorrect rollers led to faulty prints and scrap.

  • 01Incompatible Roller UsageUsing rollers that did not match the product's SKU in the work order jeopardized quality.
  • 02Error and Scrap RiskIncorrect roller usage directly led to faulty printing and significant scrap (waste) problems.
  • 03Lack of Reliable ControlThere was a need for a reliable, non-manual (automated) control structure that would prevent production from starting without proper matching.
Solution

RFID-based verification and automatic machine interlocking

RFID tags were placed on the embosser rollers which print on cigarettes. Triggered by the machine, the RFID tag of the roller was read, and matching was checked against the SKU in the work order. In case of a mismatch, the machine was automatically stopped and an alarm was issued to the operator.

01

RFID Labeling

Durable RFID tags were placed on all embosser rollers.

02

Triggering and Reading

With the production trigger from the machine, RFID readers scan the tag on the roller.

03

SKU Matching Check

The read data is matched with the SKU in the work order; if verification is successful, production proceeds.

04

Automatic Stopping

When a mismatch is detected, the system immediately stops the machine via the PLC and gives an emergency alarm.

Technology / Equipment Used

RFID hardware and PLC-based trigger infrastructure

HARDWARE

RFID Tags

RFID tags mounted on embosser rollers, suitable for operation in in-machine environments.

READER

RFID Antennas and Readers

Equipment that scans the tag on the roller in seconds upon the trigger signal from the machine.

AUTOMATION

PLC Structure

System executing field automation, RFID reading triggers, and the machine stop command on mismatch.

DEVICE

Handheld Terminals

Mobile RFID terminals used for additional field operations and roller identifications.

Integrations

SAP Work Order Integration

The system operates integrated with SAP; work order and SKU information is received via SAP and matched with RFID readings, while matching and production control results are shared with SAP.

SAP IntegrationSKU and work order data is fetched from SAP to verify the production decision, and execution outcomes are sent back to SAP.
Benefits / Results

Secure printing process free from human errors

Prevention of Incorrect Rollers

Roller and work order matching is automatically verified via RFID, eliminating operator discretion.

Reduction of Waste and Scrap

The risk of scrap production leading to quality losses due to faulty printing was significantly reduced.

Process Security

Production security was ensured by not allowing the machine to operate without an established match (with a wrong roller).
